If I don't feel that the tape works good enough I'm going to get some stainless plate and lay it in there. Maybe put a coat of wax on it too.
You can pour syrup on poop, but that don't make it pancakes.

Got up this 600 am this morning to no flame, stove still running. Open hopper and the pellets/corn mix was hung up on sides. Nice looking funnel shape all the way to the auger. First time that has happen in over 4 years of burning. Must have be just sitting perfectly balanced. Gave pellets a shove threw part of a fire stick in pot and away it went burning great now.

I stopped that problem last year. Never run out, never clean hopper, add when convenient. Life is good

How about some more pictures, how you tied that into the hopper and how you sealed the new cover. I am assuming you can now not open the original hopper cover or at least can not open it all the way. I get to many fines and dust to completely seal the hopper would eventually jam the auger if I did not clean hopper every other week or so.

Here is updated picture. I just turned front lip towards front and legs lock it in place. The box is duct work and top lid is end plug which is removable for filling. It sets in open door hole of stove tightly. I have never pluged an auger yet.

So TF, what is your total capacity now with the extension? Harman makes an extension for the PC45, but the way my exhaust comes over and above the hopper, I don't think it would work without moving my vent. Sure would be nice. Good job!

Thanks Corny, I did cheat and use duct with end plug Fitting the hopper extension into open door with no gaps was challenging but doable

Nogas, I made it so the extension holds just over a bag. In the 4100 about 1/2 bag hangs up in hopper so I can fill and have a good nights sleep with 60# of fuel. Actually what's happening is I'm changing the shape of the hopper bottom because the 20# that hangs up just sits there forming a funnel at a sharper angle than the original bottom. Nothing more can accumulate after that first 20# has formed the funnel.
