Make sure the tunes in the exchanger are clean take the top off and look down the tubes with youre own eyes and check them dont asume the brush did it. I fought with mine half a year till I did that I would push the brush though and then I looked with my eyes and only had a 3/4 inch hole though them hard build up over 4 years if it can't breath it will be full of popcorn and pot will cover with had build up and even get red hot

that sounds just like my boiler did last year before i got the tube really clean if it can't breath the water doesn't get hot enough so the aqua-state calls for heat the heat can't get out so the corn starch get really hard plus it doesn't breath good so that is where the popcorn comes from not enough air you just need to make sure the tubes are clean and don't take for granted that the brush is doing the job look though the tube with you're own eye

Dan 59 I am burning a ldj 100K boiler and last year was my 4th year I was about to yank it out last year till I found the problem I was just like you couldn't get it to breath I keeps cleaning it the brush the tubes in the exchanger fire it up a day latter same problem finally I pulled the top off the boiler and brushed the tubes again and realized the brush only cleaned a 3/4 hole and it would fill up in a day I took a 1 3/8 hole saw and cut it down threw the tubes to get them open all the way to 1 1/5 after that it ran like new again so make sure tubes are really clean not just think so because you ran the brush though them

I have found out this year that you can't always push that brush though the tube and assume they are clean, I have fought with my boiler all year finally took the top off and did a visual down the tubes only had a 3/4 hole though after cleaning with brush not good, took a 1 3/8 hole saw made a 22 inch shaft for it and run it though the pipes cleaned them out great, boiler is running like it did when it was new, and fuel usage is less also

Just remember the old saying GET what you PAY for, check the specs. on that motor from surplus, it,s only 30 buck for a reason, it only is rated for 104 in lbs torque, the motor 1LNF7 from grainger's is 90 buck's but is a 130 in lbs torque and steel gears not nylon, just saying there is more than the price to look at
my two cents worth:)

Hi all I'm trying to understand what you are talking about with the thermostat it is suppose to be hooked up to the zone valve or pump to control water flow though the heating units not to control the boiler that is the job of the auqustat
I'm in my 4th year with my ldj boiler I run mine at these settings 3 min ON, 10 min OFF, air 1/4 open, water maintains 165-170 have not changed since first year heating 100 year old farm house 2400 sq ft thermostat set at 72 in central Mi.
